HAZID before design lock: the cheapest safety money you'll spend

Every hazard found on paper costs a fraction of the same hazard found in steel.

Every plant we’ve worked on has a moment where a design decision hardens from a drawing into a purchase order, and after that moment, the cost of changing it multiplies with every stage that follows. A HAZID run before that moment is the cheapest insurance a project will ever buy, and it’s also the study most often skipped or rushed.

Why timing is the whole point

A hazard identification study isn’t chemically different from a HAZOP; it asks a similar set of questions about what could go wrong. What makes HAZID valuable is when it happens: early enough that a hazard identified on paper can be designed out with a line on a drawing, rather than retrofitted into steel that’s already been fabricated, installed, and commissioned. We’ve seen the same finding cost a few hours of redesign time before FEED, and six figures of rework after construction had started. The hazard didn’t change. The moment it was found did.

What gets missed by skipping it

Projects under schedule pressure often treat HAZID as optional, reasoning that the HAZOP later in the project will catch whatever matters. It won’t catch everything, because by then the layout is fixed, and a HAZOP’s job is to find operability problems within a design that’s already locked, not to question whether the design itself has structural hazards baked in. We’ve facilitated HAZOPs where the team could see exactly where a HAZID would have prevented a finding that, by that stage, required a change order instead of a pencil mark.

FIELD NOTE On one FEED-stage review, a HAZID session surfaced that two vessels sharing a common vent line created an unintended cross-contamination path under a specific upset condition. Rerouting cost a single afternoon of drafting. Discovered after fabrication, the same fix would have required cutting into installed piping on a live unit.

What a useful HAZID actually looks like

The sessions that pay for themselves are short, focused on the handful of design decisions that are genuinely still open, and run with the people who wrote the process description in the room, not just the safety team. A HAZID that reviews a hundred nodes with the same rigor as a full HAZOP has usually started too late to matter, because if there’s time for that much detail, design lock has probably already happened.
